Aluminium is structurally stronger than uPVC panel-for-panel. This one fact drives most of the other differences between the two materials in bifold door applications.

uPVC is a plastic material. It has adequate strength for standard door and window applications but lacks the structural rigidity of aluminium at wider spans and larger panel sizes. To compensate, uPVC bifold systems use steel reinforcing inserts inside the frame profiles. These inserts add weight and bulk but do not fully replicate aluminium’s structural performance at large sizes.

Aluminium profiles achieve the same or greater structural rigidity at a fraction of the wall thickness of uPVC. Thinner walls mean narrower sightlines, larger glass areas, and the ability to carry heavier glazed panels across wider spans without distortion.

Sightlines and Frame Width

This is the most visible difference between aluminium and uPVC bifold doors and the one most buyers notice immediately when looking at installed examples side by side.

Aluminium bifold sightlines — the visible frame width between glass panels — range from 87mm on the F80 IconiK slim sash to approximately 140mm on standard systems. The slimmest aluminium systems achieve sightlines that uPVC cannot match at any price point.

uPVC bifold sightlines are typically 120–150mm or wider at the meeting stile, and often wider still on heavily reinforced sections of the frame. The steel reinforcing inserts inside uPVC profiles add bulk that cannot be reduced without compromising structural integrity.

The practical impact: across a 4-metre bifold system with 4 panels, the difference between 87mm aluminium sightlines and 140mm uPVC sightlines amounts to approximately 200mm less aluminium visible across the opening — equivalent to one additional panel of glass area. The difference in natural light and visual openness is noticeable.

Maximum Opening Span

The structural limitation of uPVC becomes most significant at wide spans.

uPVC bifold doors perform adequately up to approximately 3 metres. Beyond this, the reinforcing requirements increase significantly, panels become heavier to operate, and the visual bulk of reinforced profiles begins to undermine the aesthetic. Most uPVC bifold manufacturers recommend a practical maximum of approximately 3–3.5 metres.

Aluminium bifold systems are routinely installed at 4, 5, and 6 metres without the structural complications that affect uPVC at wider spans. The BSF70, F80 IconiK, and F82 Luminia all achieve maximum sash heights of 2,400–2,500mm and panel widths up to 1,200mm, giving design freedom that uPVC cannot offer at the same scale.

If your opening is wider than 3 metres, aluminium is the appropriate material for a bifold door system. uPVC at this span requires heavy reinforcement that increases cost, weight, and visual bulk to the point where the price advantage narrows and the quality advantage disappears.

Thermal Performance

At equivalent glazing specifications, modern thermally broken aluminium bifold doors and modern uPVC bifold doors achieve comparable whole-door U-values. Both materials can meet the Part L requirement of 1.4 W/m²K for replacement doors.

uPVC has naturally lower thermal conductivity than aluminium and does not require a thermal break. However, modern aluminium bifold systems with polyamide thermal breaks close this gap significantly. The performance difference between a quality thermally broken aluminium system and a quality uPVC system at equivalent glazing specification is small — not a meaningful differentiator for most residential applications.

For buyers prioritising thermal performance above all other factors, triple glazing on either material is a more effective investment than choosing uPVC over thermally broken aluminium.

Lifespan and Durability

This is one of the strongest differentiators between the two materials.

Aluminium does not rot, warp, or corrode under normal UK conditions. The powder-coated finish is chemically bonded to the frame and maintains colour and surface integrity for 25–40 years under standard conditions. The International Aluminium Institute reports aluminium building components last 30 to 60 years depending on environmental conditions. Most UK industry sources cite 30–50 years for aluminium bifold frames.

uPVC degrades over time when exposed to UV radiation. Discolouration — yellowing or greying of white uPVC — becomes visible after 10–15 years in sun-exposed positions. Dark-coloured uPVC absorbs more heat than light colours, which accelerates thermal expansion and contraction cycles that stress joints and seals over time. Most uPVC bifold products carry manufacturer guarantees of 10–15 years. Beyond this period, visible degradation and seal failure become increasingly common.

For a permanent rear extension connection intended to last the life of the building, aluminium significantly outperforms uPVC on longevity.

Colour Options

Aluminium bifold doors can be powder-coated in any of the 216 colours in the RAL Classic system, any custom RAL colour, and dual colour configurations with different interior and exterior finishes. Marine-grade powder coatings are available for coastal locations.

uPVC bifold doors are available in a limited colour range — typically white, cream, grey, black, and a small number of foiled finishes that approximate other colours. The foil finishes on uPVC have a different appearance from powder-coated aluminium — the surface texture and light response are noticeably different when viewed close up or in direct sunlight.

For buyers who want anthracite grey, a bespoke RAL colour, or a dual colour specification, aluminium is the only practical option.

Cost Comparison

uPVC bifold doors are less expensive than aluminium bifold doors at equivalent widths — particularly at the narrower end of the bifold range.

The cost gap is real for narrow openings. For wider openings, the cost of heavily reinforced uPVC and the quality premium of aluminium narrow the gap. Maintenance

Both materials require similar basic maintenance — clean tracks every three months, lubricate rollers and hinges every six months, check seals annually.

The difference emerges over time. Aluminium frames do not require repainting or refinishing within their normal service life. The powder coating is maintenance-free under normal conditions for 25+ years.

uPVC frames benefit from periodic cleaning with uPVC-specific cleaners to maintain appearance. Foiled finishes can lift or peel at edges over time if not properly maintained. Steel reinforcing inserts inside uPVC profiles can corrode if water enters through hairline cracks in the frame — a failure mode that does not exist in aluminium.
